How Physical AI Simulation Enhances ROI in Factory Automation: Insights from ABB

A partnership between ABB and NVIDIA is paving the way for significant advancements in the field of factory automation through physical AI simulation. This collaboration aims to bridge the longstanding divide between digital training models and the unpredictability of real-world factory environments, addressing common challenges faced by manufacturers.

Typically, manufacturers have struggled to deploy reliable robotic solutions that can perform consistently outside of controlled testing environments. This inconsistency arises from various factors on the factory floor, such as lighting, material physics, and variations in product parts, often leading teams to revert to creating physical prototypes. These prototypes can slow down product launches and increase expenses.

The upcoming RobotStudio HyperReality solution, which integrates NVIDIA’s Omniverse libraries with ABB’s RobotStudio software, is set to launch in the latter half of 2026. This innovation is already attracting considerable interest from a diverse customer base. The synergy allows for more precise digital testing that mirrors real physical conditions, fostering a significant reduction in deployment costs—up to 40%—and an acceleration of time-to-market by 50%.

By enabling production leaders to design, test, and validate entire automation setups digitally, the system exports a fully parameterized station, capturing details such as robotic movements, sensors, and lighting, into the Omniverse environment. This virtual space supports a controller that matches the firmware of actual machines, achieving a 99% alignment between the digital and physical models. Through synthetic image training combined with Absolute Accuracy technology, the system minimizes positioning errors from 8-15 mm down to as low as 0.5 mm, ensuring high-precision operations.

ABB Robotics President Marc Segura emphasized that this integration successfully narrows the "sim-to-real" gap, marking a pivotal advancement in deploying physical AI with the precision necessary for real-world applications. Early implementations are already being validated on active production lines. Notably, Foxconn is leveraging the software for consumer electronics assembly, facilitating rapid adaptation to design changes while reducing setup time and avoiding the costs of physical testing.

Furthermore, the California-based automation provider Workr is integrating its WorkrCore platform with ABB hardware trained through the Omniverse. This partnership will allow for the quick onboarding of new components without the need for specialized programming skills.

NVIDIA’s VP of Robotics and Edge AI, Deepu Talla, has stated that high-fidelity simulation is vital for bridging virtual training with real-world deployment of AI-driven robotics, thus allowing manufacturers to expedite how they bring complex products to market.

The collaboration also aims to extend into edge computing, with plans to incorporate NVIDIA’s Jetson edge platform into ABB’s existing systems, facilitating real-time operations across robotic fleets. Embracing this kind of digital-first simulation could potentially reduce setup and commissioning durations by as much as 80%.

As AI transitions from software applications to hardware implementations, the preparation of data pipelines and the upskilling of engineering teams to utilize synthetic data will be crucial for manufacturers striving to maintain a competitive edge.
